I used grey three bond RTV as sold to me but looks like I've stuffed it up somehow because i did what you explain above and it still leaking.

You didnt happen to damage the lip on the rocker cover at all??? There really should be no reason for it leaking if you have done all that.

I find if you put it on when wet & bolt it down the RTV oozes out too much & you have metal on metal in places. it may work if you just place it on when wet & dont tighten down until it goes off. i have not done that though.
Interesting that rastus has a different approach.
I have put sump pans back on without a gasket using the way I suggest without a leak. The RTV I use is in a cartridge & using a cartridge gun makes it easier. if you imagine the cross section of a cork gasket, thats what you want the bead to squash down to.
make sure its as clean as, wipe all surfaces with petrol & let dry so there is no oil on the surfaces.

I reckon your right it's only leaking in one spot so I'd say it's pushed it out at that spot.

This what I'm thinking.
1. Remove and clean both surfaces
2. Put a good consistent bead around the cover with a caulking gun in stead of using the push tube style I used
3. Let it cure overnight
4. Run I thin bead around head and install cover finger tight let sit over night
5. Tighten it all down

No gasket for the 7120 head just a chemical seal, make sure both surfaces are cleaned thoroughly, I use permagasket black rtv, do the decent bead as others have described and let it sit loose in place till mostly cured, this should create the gasket for you...
