Yeah, reminded me of the old contact points too. At least you could attack those with abrasive and you were on the road again! These things are way too delicate.

Probably part of the problem, though you can get delicate files for these sort of things.... I would probably prefer a hammer if it was mine...

The problem would be holding the 'opening' contact steady and clear enough, it's hinge is extremely fragile. I have a very fine file less than 2mm thick and it would fit in there but know I'd wreck it for sure. Mine's been relegated to File 13, though the hammer might have been more satisfying. Anyhow, they're cheap enough not to worry.

I would be inclined to to Face Match the contact points on a brand new relay using fine wet and dry emery paper folded in half, before its had a chance to burn the points in an unorderly pattern and see how long it lasts compared to one which hasnt been touched

Ok, so you jinxed me. Cold morning and drove 8 k’s stopped for half an hour then restarted and as I was backing out on comes the throttle body light and engine light. Same stuff P0192 low fuel rail pressure. That particular relay has been good for some time. Funny how one of the symptoms is cold mornings on the diagnostic references

So now will chase down a 70 amp relay (4 pin with resistor) and base, use existing loom and wire it in and see if I can’t get at least 10,000 k’s before failure or failing that wire in another relay in parallel as was suggested by someone a long time ago

Problem is the 40 amp 5 pin relays are total 40 amp as in 2 contacts (one not used) so they are really only 20 amp rating each

Interesting Bob, I didn't get any lights or codes...just the no-start or stalling. Played up on mornings near zero degrees.

Will be interested to know how you go with your new setup.
