I have been trying to overcome the same problem.
Unplugged the injector wires & put a resistor across. Didnt help at all.
Did you leave the sensor connected & just paralleled the resistor?

What year is your XJ?
Hi I used a 10 volt 100 amp resistor , just unplugged the injector wires and put the resistor in between the 2 jacks , still working . I started with just a 1 volt one and they kept blowing so I got a heavier one . My jeep is a 98

Intercooler hoses:

I found to my shock that for genuine these cost $800 or $950, depending who you talk to.

A better, cheaper alternative is the 2 silicone hose kit made by Venair. I ordered mine for $380 AUD after exchange from an online parts shop in the UK. Still pricey for a couple of hoses, but still much better than genuine.

Belt and pulley upgrade kit:

Whilst browsing Ebay for parts I found that Western Filters (Blacktown, NSW) is selling a Gates serpentine belt and Nuline pulleys kit.

http://www.ebay.com.au/itm/JEEP-CHER...item3cc42ea93d

or

http://www.westernfilters.net.au/pro...oducts_id=1833

One of their bestsellers on their store, but not listed here until now.

$231. Seems alright.

Plus Western Filters also sells *drumroll please!* ... You guessed it - filters!

Its good they sell the complete set.
Bit $$$ .
I paid about $60 for the belt from Repco about 2 years ago & ~ $30 each for the idlers at my favorite bearing shop.
I think there is a western filter part number amongst the list of oil filters a few posts ago.

Default Rear transfer case seal

After doing a bit of detective work I have the following information that will be useful when it comes time to replace the seal like I have today.
For a NP 231 transfer box.
Housing bore 2.376"
Seal OD 2.383"
Width .42"
Shaft Diameter 1.503"
It appears that the original seal was a Timkin 4307N
My local bearing shop had no listing on it.
After market Amix Ada 1867.29
another number was 4638904
In the end they had 2 choices;
KOK K606 HTB5YL 38.1 60.35 20.7
This is a seal that looks like a slip yoke seal, it has a large dust seal & is the one that I have fitted.

alt;
CR 15004
This is a standard oil seal & would probably do the job. The sort of seal most bearing places stock all the time. If you were stuck in the bush & needed a quick fix to continue your journey this would be fine.

Edit; Probably a 401670N would also fit. Its 1-1/2X2-3/8X3/8

Less than 1hr to do the change. Use silicone to seal in the housing.

Thermostat

According to the Dayco Buyer's Guide, the thermostat listed for the diesel is the DT14A. The DT32A does not appear in their Make/Model part list for the vehicle. I trust the DT32A is compatible as is stated, but its RRP is five times that of the DT14A. Visual differences between the two are apparent but the internal differences in design/capability are not explained on the Dayco site.

DT14A RRP $11.60
DT32A RRP $58.90

Alternatively there is the Crown Automotive manufactured one, part number 4778975, sold by Quadratec, Morris4x4Center, 4x4point and others.
RRP is unknown but Morris sells for $31.99 USD.
