Default started on reinforcing the front axle assembly

on the weekend, pulled the whole front axle assembly to do some preventative maintenance on it. possibly only needed to do the C's, but i'd prefer to be safe than sorry.

List of what i'm doing while it's out:
  1. installing synergy sleeves
  2. installing synergy c-gussets top and bottom
  3. installing synergy control arm skids
  4. installing synergy front axle truss
  5. tacking the caps on my stock u-joints

my mate nylate in just a short time has ruined his control arm mounts and u-joints with a cap falling off so was definitely incentive to start the reinforcing process.

with the sleeves, its a bit strange, teraflex only recommend drilling 8 holes, synergy 24. i ended up with 22. i followed synergy's but some holes aren't accessible due to the rhd-lhd difference in brackets.

on one side you have to take a notch out of the lower c gusset to fit with RHD brackets.

i have cut the synergy truss to be 2 smaller trusses in stead of one. as mentioned in another thread, the synergy truss will foul on the chassis with anything less than 2" extended bump stops. was a lot of umming an ahing about whether i cut it or not, but i would like to fill my guards as much as possible and considering very few people have issues with bending the axle assemblies there, the additional strength of the truss should be plenty.

ive got a friend who is a boiler maker, so I've done all the prep work and he is migging it all up for me, and so far doing a great job.

here are some progress shots. other than the rosette welds, all of it is just tacked at the moment.

pulled the axle out and did a trial fitment of all the brackets/trusses

an example of a raw rosette weld

rosettes ground back

the front axle truss. note the small sections on the short side up against the spring perch

c gussets and control arm skid tacked on
