awesome , mine is running flawlessly for a month , as soon as i got the car i did this mod as i knew what EGR really means .
Now , Fester or anyone else , i am considering to block and eliminate the entire EGR routing .. i saw the little square hole at the end of the exhaust manifold and i guess that is the EGR feed , that goes through the head and comes at the back end of the intake manifold being the "inlet" of the EGR before the valve. i also learned that the EGR is also water cooled , but now as the EGR is closed the hot coolant going through the manifold will heat up the aluminum and the air fighting the intercooler, so i'm thinking to eliminate the entire EGR related contraption from the car ( cut that part on the intake manifold and re route the coolant lines.
now , do any of you have pictures with the coolant system routing on the jeep wj ?
why do we have that the secondary water pump and where do these line come and go ? i saw the entry on the coolant line into the intake manifold ( EGR part) but i do not see it come out , do you have a picture of that ?

The reason we don't normally blank the thing off is it's a lot of damn work to do it properly when the wiring mod does the same job, if you have to pull it all a part for some reason then well and good but just to do it is a waste of time and could actually cause other problems on a vehicle which is getting on in years.............Mine performed flawlessly for many, many years as I used the KISS method and most times the If it aint broke leave the damn thing alone...........................

The high performance world (i have a 600hp b5 s4 that i built) most use phenolis spacers to isolate the engine heat from the intake manifold ..on the WJ the heat comes from the head AND the coolant lines i saw running through it . I will be taking the intake manifold out eventually to clean it up (it has 120k km of EGR junk collected ) and while at it i am thinking to completly remove the swirls with the motor and brackets and take the coolant out of the manifold completly..

I did weld up the EGR outlet in my manifold where the venturi introduces it to the airstream near the manifold start. I also machined the EGR housing down a bit and bolted it back in to make sure the valve wouldn't open for any reason. I did not bother to do anything to the water flow as I deemed it of marginal value on a daily driver diesel. I do not recall any obvious point where the water actually flowed though.

The other reason none of us here is Aus have bothered doing anything more tot he EGR system is that it is illegal to modify any pollution devices and therefore we tend to stick with mods that are not visible to casual inspection.

Haha ...it's the same here in Europe , but do you think that an "inspector" would have a clue what to look for ? Stealership "mechanics" have no clue ..

I removed the venturi and welded up the hole, I also found a welsh plug of the right size to plug the hole below the EGR valve. A little bit of overkill perhaps but I've not had any problems.

If you start cutting and welding on the outside of the manifold it does become very obvious. Our "inspectors" are quite smart and even if they are not the police can defect your car and send it in for proper inspection and repair without even having to be sure of what they are looking at. They just have to think it looks wrong if they want to be troublesome so it is smarter to be stealthy.
