SOLVED!
Been at it since 9am. Solved at 12.15pm....
After dropping in a new battery, getting confirms on sparks, checking all gaps and contacts etc, blowing out the plugs, checking and resetting all visible harnesses etc etc, fiddly bits n pieces, what-ifs and theories, we took a break. Started talking about growing up with farms in our lives. My mate mentioned how he had to fix a diff in the field once. Took a guess at the teeth position when he put it back together. We wondered if something similarly silly might have happened here. We decided to try the firing order in the same sequence from different starting positions on the cap. First we inverted it, putting 1 on 6, 5 on 2 etc. No joy. Next along the clock, 1 on 2, 5 on 4 etc...SUCCESS!!!! So after some profiling on the previous owner and thinking laterally we came to a fairly kooky solution. This is the kind of thing that could drive someone crazy, changing every part out etc...... Thank goodness we got it early! Never know the history of an old chook like this. Just took it for a nice long run. She's running beautifully. Better than ever!

thanks for the use of your chart jaffazoom
but mine is different to that firstly the screws to hold it on are reversed and the plug wires are different heres the revised chart that shows my setup
no 1 is 2 spots after the top right screw
