I'd be adding 6 gutter mount legs to your roof rack rather than all the re enforcing work that your talking about. The gutter is inherantly stronger than the sheet roof which will bounce like buggery on the corrugations. I have a 6 leg gutter mount Tradesman roof rack on my XJ that had 2 spares and roof box with hand whinch and other bits that had no issues in 2012 when we did the Tanamai rd, Bungle Bungles, Cape Levique rd, Gibb river rd, Kalumbaru rd and Mitchell plateau rd total 13500km round trip.

Ive got something like those.

I never fitted them coz the profile shape isnt as strong as the factory originals ... and I figgered the extra flex factor of the flatter rails - would put more stress on the nutserts and roof profile..


I wouldnt bother with any extra nutserts ... but maybe some bolts/spacers/nyloc nuts, through the lips of the roof supports ... which ought to provide plenty of holding/support capacity.

... compared to what little gutter there is ... under the bulky gutter trim.

That's why I was thinking of putting in some extra steel under the skin to add extra strength....

This is what an Xj (my Xj looks like, nude....)



As can be seen in this pic the section of roof with the nutserts sits directly above other body work, if I were to add (glue) a strip under the skin and then tie this strip to the body underneath and then add new nutserts through the skin and pull up on this new strip it would add a lot of strength to my mounting tracks.....

Default Roof rack



This is my mopar made rooftop carrier. It connects in 4 places as you can see on the rails. Havent had to touch anything since putting it on. Has a 31" tyre on it and they are rated for a 33" tyre. I dont see why the roof wouldnt support two of these or a roof rack. The guy i bought it off said theyre designed to flex minutely where the bars meet in the middle wheel hub. when doing hard offroading incase the body flexes. So you dont put pressure on the rails.
Your light tube roof rack would maybe give enough in that situation or you could rubber mount it.
