Fortunately there was enough of the bolt sticking out of the block to get the vice grips on to it and pull it out, what a relief! Now I'm really starting to question if the torque wrench is working....

were the bolts the original ones if so was there corrosion on them & did you put them back in the right order ie shaft length etc also after many years old bolts in those sort of extreme temp ranging area can fatigue & weaken put some new ones in if you put any anti sieze on them you will have to lessen the torque setting by 20%
also make sure the if the bolt holes are blind that there is no loose rust build up at the bottom of the threaded hole, a small magnetic screw driver used carefully here can clear these out.

The bolts are the original ones and there wasn't any noticeable corrosion on them. I'll reduce the torque by 20% next time. I got a replacement bolt for the waterpump but it's 3-4mm shorter than the original. Would there be any problem with that?

Edit: I'll try source a bolt from another place, otherwise I'll get some used bolts. I better use an original bolt

Finally had something go my way today. Managed to get the water pump, thermostat and housing, radiator and serpentine belt all back on. Now just waiting on the fan clutch to come in and then connect up all the hoses and fingers crossed everything will be ok!

I ran into a problem when installing the thermostat housing, the temperature sensor doesn't really fit the thread. It fits into the sensor a couple of turns and then gets snug much much sooner than in the old housing which leaves it sitting about 5mm shallower than it did previously. The housing I have is a Gates housing, so what are my options? Has anyone run into this before? Is there another temp sensor that will fit? or will it be ok sitting shallower?

I couldn't manage to get an original bolt for the water pump but I got the bolt matched at a nuts and bolts store. The bolt is shorter than original but the top right bolt on the pump doesn't really screw into the block. It sits on a bracket off the block so that's where I used the shorter bolt.

As for the temp sensor on the thermostat housing, I spoke to the storeman and he said the engineer for the product was saying that it's supposed to be tight as it forms a dry seal? So anyway I decided to crank it down even though it felt quite tight and it did tighten up. It feels like you shouldn't be cranking it down that tight but it managed to get down about half way. I'll tackle it again tomorrow and crank it down all the way.

I'm about to install the transmission cooler, can anyone comment on the direction of flow for the transmission into the radiator?
