Thanks for your help. The old Transfer Case is out, the replacement has been fitted and I'm back up and running. I was only off the road for 1 day so it worked out OK. I also took the opportunity to change the Transmission fluid and fit the new front sway bar bushes while the bash plates were out. Gee the car runs so smoothly now and is so quiet.
I'm already for my Xmas adventure to the Victorian High Country. Yeh ha!

Good you got it sorted. How much did the replacement cost ya and where did you get it from if you don't mind me asking?

What are you doing with the old one?

Did you pull it apart to see where the tooth broke away from, the smaller or the larger gear?

One quote I had for a second hand TC from a Jeep Wreckers was (are you sitting down) $2150 I then found other for $1600 and it was a one hour drive up the road to Caloundra Wreckers so I bit the bullet and grabbed it as it meant I could install it on the Saturday.
The old one I haven't yet pulled apart yet and won't get a chance until the new year. I will try and find a replacement gear, maybe a new chain and bearings and reco it. If the parts are too expensive or too hard to source it'll have to be made into a spare anchor.

Luckily I was lying down when reading this, haha. That's friggin expensive but $1600 not so bad though.

I checked prices with a guy on one of the USA Commander forums and they can buy a second hand TC for about $450

Wow, I had that feeling, we always pay around 5x the US price. Hmmm... might be a good idea to find out how much will the freight be with one of those freight forwarders via ship, no hurry.
